Post by Nismojunky »

As long as exhaust gases can not enter the vehicle, it should pass.

Rivets will definitely pass, as long as exhaust gases cant get in. Go to home depot, get some construction adhesive for non-porous materials (in a caulking tube) and some fiberglass reinforced roofing tar (in a small tin). Cut out all the rust, fit your new sheet metal. Glue it in place with the construction adhesive...it will act as a seam sealer. Drill and rivet the sheet-metal in place. Then use the fiberglass reinforced roofing tar, and cover the seams on both sides. That'll make it super water resistant and prevent that part from continuing to rust out and get bigger. Throw down some plastic cling wrap or wax paper down over the tar before laying down your carpet. The tar is usually pretty odourless, so don't worry about that.

If you need a hand, let me know, I'm local.

That rule only applies to sheet metal, and if there's any jagged edges it could be failed on that alone.

There can't be any rust holes in the frame or structural supports.

Is this a hole in the floor or body panel? If it is a body panel then you might want it to look a little more decent than a patch.

I would cut out the rust to a good edge then take a piece of sheet metal and match the hole (size and shape) as best you can. Use an etching primer, primer and paint (both sides) to help prevent rust happening again. Once everything is dry then I would rivet one corner then form the new piece as you go along (I would rivet where ever the new sheet won't stay down or every 2"). After it is all in place, I would either spread caulking and then undercoating on both sides if this is a floor patch or use fiberglass/bondo/primer/pain to clean up the edges and rivets if this is a body patch.
